So for a long time now, I've had my tank size set correctly for 140 litres for my ARB long range tank. However, I've noticed that the DTE is still quite "flaky".

Typically I find that when it tells me there is 80km to go, and I fill up around this point, I can put about 100 to 110 litres in the tank. This means, in theory, I have about 30 or 40 litres in the tank, which even at my worst fuel economy of about 15l/100km, I should still have about 200km to 250km to empty.

When I do fill the tank at this point, which is what I typically do, I notice the DTE gradually reduces with each tank fill. Down to something ridiculous like 700km for a full tank after about 5 or 6 fills.

If I drive the car down to 0km DTE and a few km beyond, and then fill the tank, the DTE kind of "resets" and goes back to a more pleasing value of around 1300km.

Anyone else observed this behavior? Any way to fix?

Never had it happen in now 59,000 KM of making the change. Faulty sender by any chance? Put the gauge back to the factory settings and see if you have weird problems.

Also if you have the DTE menu enabled in vehicle settings, make sure it is unticked and see if it resolves itself. Maybe also do a BCM and IPC reset in Forscan.

Just want to clarify....

by put the gauge back to factory settings, do you mean change the setting in the BCM back to 90l?

by vehicle settings, you mean the right hand control panel? I've only got a DTE calculation setting there (normal or towing)
